The key distinction: Cp measures whether your process is capable of meeting spec limits. Cpk measures whether it is actually centered within those limits. A process can have a solid Cp and a terrible Cpk if it is running near one edge of tolerance.
How to answer: Start with the distinction, then ground it in a real example. Something like: "On our turned shaft line, we were seeing Cp above 1.33 but Cpk was around 0.87 because the process was drifting toward the upper limit. That told me me we had a centering issue, not a spread issue. We adjusted the tool offset schedule and brought Cpk above 1.25 within two weeks."

The elements they want to hear:
- What triggered the study (a customer complaint, an internal audit, a new launch)
- What process you measured and how many data points you collected
- What the results showed
- What action you took based on the data
Do not skip the data collection detail. A lot of candidates jump straight to the result. The how matters. Tell them your sample size, your measurement system, whether you ran an MSA first. That is what separates someone who ran the study from someone who watched someone else run it.
3. "How do you handle a tolerance stack-up analysis?"
This comes up most often in mechanical and manufacturing engineering roles where fit and function depend on multiple components meeting tolerance simultaneously.
The interviewer wants to know two things: that you understand worst-case analysis versus statistical tolerance, and that you know when to use each.
A solid answer hits both: "For most assemblies, I start with worst-case to confirm we are not at risk of a total failure condition. If worst-case is too tight to be manufacturable, I move to a statistical tolerance stack-up assuming a reasonable process distribution, usually 3-sigma. I have used both approaches. The choice depends on the failure mode risk and what the customer needs to accept."
Bonus points if you can name a specific assembly you ran this analysis on and what the result was.
4. "Tell me about a quality problem you solved using Six Sigma tools."
This is the big one. They are giving you room to prove your depth.
Do not just mention DMAIC and walk away. Pick one project and go deep. Name the tools you used in each phase. Measure phase: what did your control chart look like? Was there a special cause showing up? Analyze phase: did you run an Ishikawa, a Pareto, a regression? Improve phase: what was your solution and why did you choose it over alternatives? Control phase: what did your control plan include and who owns it now?
This is also where you link the work to a business outcome. Defect reduction is nice. Defect reduction that saved $180,000 in scrap annually is a story. Know your number before you walk in the door.

5. "How do you establish a control plan for a new production process?"
This tests whether you understand quality systems beyond just analysis. Control plans live on the floor. They have to be practical enough for operators to use.
Cover the key components: the process step, the product or process characteristic being monitored, the control method, the sample plan, the reaction plan if something goes out of control. Then mention how you train the operators on it and who audits it. That last part shows you understand that a control plan in a binder no one reads is not a control plan.
